View Full Version : Here we grow again! 1994 940

Went to Asheville, NC last weekend and met Patrick (blacknite3). Patrick is one AWESOME turbo-bricker. He had a need and so did I... we each had what the other wanted. He needed to make a hole in the driveway and I needed a car for my daughter. (OK so I needed a car for her that should would want to drive - she doesn't like my silver 754TI for some reason and I'd rather she not drive that car anyway - it's MINE!)
Enter one 1994 940 Turbo
See thread here:
http://forums.turbobricks.com/showthread.php?t=122356
After a wee bit of aggravation (and a WHOLE lot of thankfullness that we brought the Escalade) the car is now resting comfortably at my in-law's place and will be undergoing a host of procedures in the near future.
Head gasket
Seals
Oil pump
Water pump
Battery
Tires
Clean-up
Timing belt
Turbo replacement - 15g sitting on the shelf unless I can find a good stocker for cheap... or maybe rebuild this one?
Of course I'll clean the head and piston tops while it's apart. Maybe throw some Somender grooves in there and gasket-match port the intake/exhaust. Pretty much everything that my Silver car got.

http://forums.turbobricks.com/showpost.php?p=1319831&postcount=12
I've already taken her to the car wash to clean under the hood. Sprayed a full can of Engine Brite under there and used the high pressure to get some gunk off.
This is showroom so I will provide a pic to appease the TTIWWOP gods:
http://i22.photobucket.com/albums/b317/cwrhoades2/94940042.jpg
Much thanks to Patrick and his family for all that they did (or 'put up with' in the case of Patrick's wife and child).
And thanks to my Lovely wife and super kids for being REALLY cool about everything too!
This thread will be updated as progress is made.

Wow man, that's a hell of a pretty stable of wagons you have.
VolvoPunch
01-23-2008, 02:38 AM
Yeah this is really becoming a problem. Even a Volvo guy like me knows when enough is enough. So you have a total of 7 vehicles? One for each day of the week? Where do you park all of these?
Chris_R
01-23-2008, 09:46 AM
Meh, everyone's limits are different I guess. Plus, I'm working from a plan.
The 850 has been for sale for a while. The price just goes up the more I do to it. It will be done/completed/gone by Summer at the latest.
I had planned to give the burgundy car to my daughter, but the Wife seems to like it too much to let it go.
Red is my DD, Silver is my love, Escalade is our weekend/fun/tow vehicle.
Storm I'm saving... not exactly sure why. If gas keeps climbing I'll drop a new battery in and start driving it again.
My in-laws have about 10 acres and they live 2 miles away. No worries on storage. ;-)

Glad to see the wagon is going to get the royal treatment all Volvos deserve ;-) Always feels strange seeing one of them go but I have to do what's best for the Volvos in the world. When I bought my SE in November the wife made a new rule where any future Volvo purchases require that I get rid of 2 others. I understand Chris now has the same rule (at least I think that's what his wife said).

So far the oil coming out of the oil pan is a lot less chunky than what was in the head. I'll clean it with wire brushes, degreaser, gasoline, acetone - whatever it takes!
No idea if there were short trips or what, but I found the chewed up remains of the ring off an oil bottle inside the head. I think that explains the plastic shavings pretty well.
Started cleaning the pistons with the wire brush in the drill. Those are coming out nicely!

i used it to make my leather seats nice and tacky and to take off residue/imperfections before i coated them and changed them to black.

Engine is completely apart now. One of the squirters was clogged so bad I could barely blow thru it - even after squirting brakleen thru it! Ended up having to clean it out with some thin wire. Still have a TON of cleaning to do but there's time since I can't order the bearings and rings until payday anyway.
Good news is my first FCP Groton order arrives today. All the gaskets and some other essentials.
Some yummy poly bushes and adjustable cam gear are en route from Dale (hopefully) and replacement taillights should be headed this way from schaff70.
Maybe we'll go ahead and drop the trans, clean/paint the block, work on the port-matching of the head, and take a look at the brakes before we get the bearings/rings...
So much to do and we're out of town this weekend. :-(
S'ok, going to get out of town for the weekend (going to Asheville, NC) and play in the snow!

Man, you're putting a lot of work into this car, way to go. I recommend you put a brand new oil pump in it. Better safe than sorry.
Info about the scuffed or galled piston skirts:
http://www.contactmagazine.com/Issue54/EngineBasics.html
Many times you will see a piston that is scuffed at the "four corners". If you look at the bottom side of a piston you see the piston pin boss. If you look across each pin boss it's solid aluminum with no flexibility. It expands directly into the cylinder wall. However, the skirt of a piston is relatively flexible. If it gets hot, it can deflect. The crown of the piston is actually slightly smaller in diameter on purpose so it doesn't contact the cylinder walls. So if the piston soaks up a lot of heat, because of detonation for instance, the piston expands and drives the piston structure into the cylinder wall causing it to scuff in four places directly across each boss. It's another dead give-a-way sign of detonation. Many times detonation damage is just limited to this.

If you look down the hole(s) in the pics above you may even notice where I smoothed the edges and removed a little material in the exhaust ports.
Daughter and I spent most of the afternoon pulling the interior - seats, carpets, center console. Pressure washed the carpets and vacuumed under everything. Found $1.20 in change. :oogle:

Interior is all clean and back together (except the rear area, that's the parts staging area and will get cleaned last) - and it looks pretty awesome!
Still need a good condition peanut-butter driver's seat though.
Engine rebuild is kicking my ass now. Got the whole bottom end together, oil pan on, everything properly torqued down and then the crank wouldn't turn. :wtf:
A few calls to Mike, and a complete undoing of all I'd done, and we figured that my rod caps are binding once they get the final 90* turn.
Pretty sure the caps and rods got mismatched during the cleanup. It was getting late and I was tired of letting that f**ker kick my ass for one night. Back at it on Thursday I guess.

Dilemma time...
I'm pretty close to having this car done. You've read the posts - or maybe you haven't. Go read them now. I'll wait.
Done? Ok... You've seen the pics and you all can appreciate the amount of work involved here thus far. My daughter, in the meantime, has been driving my Escalade (1999 4x4 - stock) and seems to do really well with being a little higher up.
Talking to my wife this weekend on our roadtrip (Big Red - the 90 745 - did GREAT, BTW) and she says, "Maybe we should finish that car and sell it to get Brittany a Jeep (not a CJ, although she wants one - but a Grand Cherokee or something)?"
OK, so I respect this line of thought - Jeeps seem to be good vehicles and sell cheaply enough, like Volvos. But I'm a little hot because of all the work I've done thus far. So I start thinking - what if I keep this 940 for me, sell Big Red and swap out the tan interior for the black interior that's in my silver wagon (which is really close to being parted out due to too many cars in the family) and have a nice black over black 940Turbo? It'll have a 15g, 3" exhaust, ipd sways, my stereo from Red and lowering goodies from Silver... fark - that's a lot of work, but the 940 seemed more refined than the 740s do.
What do y'all think?

Worked on the 940 today. Friggin thing pissed me off! I'd had a problem before where when I torqued the rod caps down then the crank wouldn't turn. Mike told me what to look for (numbers on the caps/rods) and voila! crank turns.
Today I got the bottom end put together and actually got it in the car! :spin:
Got everything bolted to the tranny bellhousing and went to turn the crank so I could install the torque converter bolts and the emmeneffin emmeneffer wouldn't turn again!!!
Pulled the motor back out (sidenote: getting pretty good at that!) and found that the flywheel is contacting the block. :grrr: OK, I think I got all that sorted and went to put the bottom end back in and :raincloud: :raincloud: :raincloud: :raincloud: :raincloud: :raincloud: :raincloud:

Good news/Bad news
Good News: I'm getting really good at pulling the motor in 940s.
Bad News: I had to do it again today. I think it's been 4 times now on this car. :-(
Turns out you can't install the flywheel sensor onto the block with the motor installed. :grrr:
As it sits now, the motor is back in, accessories and head are installed. Cam is in, but not torqued down. Intake/exhaust manifold and hopefully the rest of it will be installed and ready this weekend.
Still need to pull the brakes apart and grease/reinstall them and a few other things... but I can see this getting done this weekend too.

OK, got some work done this weekend, but didn't get as far as I'd have liked due to family commitments and all the damned :raincloud:.
I did get the intake side reassembled. Sorted a few missing nuts and bolts from my bucket o'bolts. Pulled and cleaned the intercooler, whisch is not nearly as easy on the 94 as it is on the earlier style cars. Ported the exhaust manifold at the collector. Will gasket match-port the runners tonight (hopefully) and then the 15g exhaust side.
If I can get the exhaust opened up on this monkey it will be quite peppy!

Update:
Went to the Pull-A-Part yesterday, picked up a starter (~20 bucks with warranty) from a 780 Turbo (man that car was clean and has a full set of gold mesh MSI 15" wheels on it - if I'd had cash I'd have gotten them) and a lower turbo hardline/banjo bolt from another car. Someone was nice enough to have left them when they pulled the turbo. :oogle:
Tested, then installed the starter last night - used it to bump the crank bolt loose. Then the damned :raincloud: again. I swear it happens everytime I try to work on this car. No worries though. I'm VERY close. Only one banjo bolt short of having everything that I need... I wished I'd realized I was short a BB yesterday when I was at the damned junkyard.
Oh well... this weekend she will be sorted out, all belts installed, all fluids loaded into the proper orifices and we'll see if the thing cranks.
Updates to follow - wish me luck!

Thanks for the offer Mike - almost got it though.
Patience is not in my nature... :-P
Because of this I went at it last night at 8:15PM. Got the timing belt on, oil in, coolant (I'm sure it will need more - gotta get that today), bypassed the water to the turbo until I find a banjo bolt and tried to crank it.
Yeah... tried. Reet-reet-reet-reet-chgrumb-reet-reet-reet-reet-reet-chgrumb.
The 'chgrumb' is an attempt to fire. I can smell fuel in the exhaust. Car ran before the rebuild so I assume the cap/coil are good (thinking about it now I don't recall if the spade terminal is connected to the coil).
My other thought is the timing may be off - hard to find a decent pic of the way everything lines up.
I know the cam gear is right and the oil pump is too (not that it matters really on this car), crank is the only thing I can think that might be off. There's a little notch in the thin metal plate that goes over the crank gear - that lines up with the mark on the oil pump, right?
I hope to play with it again tonight... It was 9:30 when I left and I was tired of working by flashlight. Thank God I don't have this car in a lit garage - I'd probably still be there.

cables plugged to correct sparkplugs? (1-3-4-2 sequence)
Cam/dizzy 180 degr off? (which makes for the sparks being fired 180 degr off)
F-ed up crankpully? (which means TDC-marking not at real TDC)
flexplate position OK in relation to TDC?? (since you mentioned you had it off the crank...i sure hope for your sake this is not the case... cause you would have to either pull the motor or the tranny again to get access...)
it will run if it's only one of the 8 holes off. just really bad...

Keep in there, if the Silver wagon is on it's way out and this has a new motor and the Silver by comparison doesn't, sell the silver and keep this I reckon, but the 940 interior is better then the 740's anyway...

Thanks for the tips - I believe I installed the flexplate properly... Followed the directions on BrickBoard - I think I even got them right. :-D I wonder if there is a way to verify this... maybe pulling the crank sensor and watching for the solid 'windows'.
Is it possible to have the cam/crank 180 degrees out? Isn't it 2 crank turns = 1 cam turn?
Crank pulley wasn't used for aligning the crank, I used the little metal plates that ride along with the crank gear. One of those has a tiny U shape in it - that's what I aligned with the spot on the oil cover.
The marks on the timing belt:
1st single line, aligned with cam gear
2nd single line, aligned with oil pump gear
Double lines align with what on the crank?
I never pulled the wires from the cap, but I did double check them just in case.
I want to paint the hydras the same color as the Volans on my 850... makes the car look kinda sinister. but it's waaay down on my list.
Daughter may not get a choice in the matter... She surely can't keep driving my Escalade.
As for the interior, it's really only the driver's seat that is 'bad'... and I've driven/ridden in worse. The rest cleaned up pretty nicely.

I have a little car, and she wants it, but it's too little for a beginning driver. Most of her ability to drive lies in her confidence in herself. Being in a 'position of height/power' seems to boost her confidence.

What is the deal?
timing belt is simple: on a head mount distro, aux shaft alignment doesn't matter (but there is a tab to line the mark up with on the cover). mark on cam gear lines up with stick on timing cover, and on the crank gear, the rear cover should have a notch that lines up with an arrow on the timing cover. (or with a good crank pulley installed, the timing mark goes in line with the '0' on the front cover).

so it turns over but doesn't catch. get some ether, unhook the AMM and spray it in the intake, close, hit the key. if your mechanical timing is off, or the flex plate is installed incorrectly the car will probably backfire out one end or the other. if the issue is something else (loose ground, injectors not working, etc) it should start up normally and then die, or you could get lucky and it starts up and runs (relatively) fine. it won't run wonderful without the amm connected, but you can plug that in after the fact.

Crank gear lines up with the timing cover?
This ain't my first rodeo (timing belt), just that this one doesn't start. It was getting dark so I may have missed something.
http://www.volvoclub.org.uk/faq/ImagesProcedures/Timing%20BeltMarks.gif
I'm a little concerned about the flywheel position - faulty memory and all. I followed the directions detailed here:
http://www.brickboard.com/FAQ/700-900/EngineMechanical.htm#BellhousingBoltRemoval
But the more I think about it, the more I think I may have ****ed this up. So it looks like I can check by pulling the starter, aligning the crank gear and seeing if the long-tooth is in the starter hole. God help me, I hope it is.

update: Timing belt was set right and so was the flywheel. Me FTW?
I checked the flywheel by pulling the crank sensor and slowly rotating the crank until I could see the 'long tooth'. Found it when the crank was 90 degrees BTDC - Perfect.
When I pulled the crank sensor I noticed that the wire sheath was crumbly. Decided to use the AMM to test/compare the pins with the brand new sensor in Big Red... Old crank sensor FTL.
Swapped them over for a test and the 9 fired right up! Drove it a bit and noticed a horrible clicking/knocking. sigh. I made a video and will post it later. Either flywheel or rod. Tried pulling injectors 1x1 and it never went away. More later...

i always test the flexplate/flywheel position like this: if #1@TDC then remove the startermotor, you should be able to see the no-hole section somewhere midway in the orifice of the startermotor.
your description of removing the TDC sensor and then turning the the engine 90degr makes me worried: The flexplate/flywheel is mounted by 8 bolts, the increments in which the flexplate position can vary is 360/8= 45 degr... meaning if you watched though the hole of the TDC-sensor and saw an angle of 90 degree's between the cambelt covermarking and the pulley mark... you are 1 bolt off! or possibly even 3! (depending on which way wrong you have installed the flexplate)
linuxman51

sure you have the right impulse sensor & that the bracket isnt upside down or something like that? its almost like the flexplate might be whacking the sensor.

Jan:
(Correct me if I'm wrong at any point) The TDC sensor is 90 degrees from the starter hole, right? My crank mark was 90 degrees left (counter-clockwise) of the TDC mark when the long tooth was at the TDC sensor.
My judgement may have been way off, but I was honestly just looking for a way to not remove that :censored: starter again - it would have been the 8th time or so counting installing, testing, removing, junkyarding, etc. Thankfully it worked out to my benefit, otherwise I'd still be wondering why it wouldn't start - pulling the TDC sensor is what made me realize it was disintegrating.
Kenny:
Sensor came out in good shape so I'd be really surprised if it was being beaten by the flexplate.
Plus I know that the flexplate is very likely bent... I didn't have the torque converter in all the way when I tried to install the engine (at least 2 times ).
I used the bolts to try and torque everything together. I'm fairly confident that the FP got bent in that situation.
I may climb under there today and try bending/rotating/bending/repeat the FP and see if it'll clear up. If not, the replacement FP is on the way.

Flexplate was slightly bent. I pulled the girdle/bellhousing extension off and rotated the engine whilst lying under the car. Found where it was making contact with the block right at the bottom-most bit of the block on the intake side. I managed to bend it back and it works like a champ!
Now to order the crank sensor and get this sucker registered/insured. And washed/waxed for it's "Welcome to the Family" photoshoot.

I think I need to straighten the flexplate a little more... it still rattles a bit, but only after a turn? NBD, I'll get under there again after the rest of the stuff gets shaken out.
Driving it to the bus stop tomorrow. So far a couple of little oil leaks on the pass side of the motor - hoses are probably a little loose.
The PS makes a shudder when turning at low/no speeds. Thinking strut plates (perfect time to swipe the Intrax springs off the silver car) or the PS pump.
Still hope to detail the car soon, but she's running now, and that's good enough for me!

This car pulls a TON harder than my 90 with the 95 squirter block... even off boost. They both have the same turbo (15g) with stock exhaust so I'm pretty sure the motor in Big Red is tired. Hopefully she will get the same refreshing that this car got very soon.
I've finished washing and waxing the body (still need to detail the wheels) and she looks pretty damned good! More of a 10-footer, but still very nice. I've got to put on the black gas door now that the new hinge has arrived, then take some nice pictars. Hopefully that will happen today.
Still have to fix the oil leak - I wish I'd never taken that :censored: thing apart now - put it was pretty nasty in there.
Next we drag the 850 over to the in-laws' and get started on the motor swap. For the moment I'm just kinda sick of working on cars.

I've got some liquid kiwi that does ok, but it's a little streaky.
Mike - what have you got? :oogle:
I also plan to paint the uprights in the grill, leaving the frame/slash in chrome. I just need to find spray PlastiDip.
Probably need to hit up the JY to get some trim clips. I lost about 50% of mine during removal. Or should I just add some big studs like in a dog collar?

I was looking at the Bondo stuff last night - I'll have to get some!
Let's see, washed with Dawn, used the claybar, turtle wax polishing compound then NXT wax.
that damned polishing compound didn't want to come off... Wish I had access to some real products and a high speed buffer - I could probably 'move' enough paint to cover most of the scratches.

Car is up and running. All leaks are fixed. The tapping from the flexplate is at a minimum, but will need to be addressed again soon.
Still a few cosmetic things I need to do: bumper dye, paint the rims, reinstall the side trim now that I've harvested some clips from the JY.
I've got to get a wiring harness for the radio and bypass the amp. Fix the wiring in the steering column for the air bag (getting an SRS light). Re-lube and bleed the brakes - getting a little dragging and you have to push the pedal kind of hard to get it to stop.
Otherwise everything seems to check out. Suspension is taut, drives straight, no driveline clunks, heater works, vents/fan work, lights work, interior is completely tolerable, tint will suffice for now... Not gonna lower it just yet... well, maybe just one coil up front. ;-)
Overall I am pleased and more than a little stunned still.

I may get ecodes when they start dropping from the sky for free.
Or at least when they get more reasonably priced. Seems like a lot of folks can buy/break a car and break even on selling the headlights alone.
Not planning to paint the wheels at this time - really like the silver. I may swap on the Volans at some point just for giggles.

Update:
Still need driver's side turn signal and have to get started back on tinting the taillights. Also tinting a set of SAAB sidemarkers.
Going to get an 8 gauge wiring kit tonight or tomorrow and figure out the sub box shortly... might just swipe the stealthbox from LowRedda for now. We spend too much time in downtown ATL to go crazy.
After that comes 3" exhaust. I already have thelostartof's 3"DP and over-axle pipes. Just need the straight bits, a 45* bend and a muffler before it can be welded up.
Oh yeah, I'm torn between modding my 855 spoiler to fit the 945 or just painting my SAM spoiler (w/LED 3rd brake light) and installing it. I think I'll do the SAM for now. :oogle:
