View Full Version : Mein Kampf: 1988 245 DL

Decided I should write some of this stuff down....
Our family is the original owners of my 1988 245 dl.
My Mom bought it in 1988 as a car to take her from Altamonte Springs to Disney 2x a day for work.
In 1995, she purchased a 960 and handed the 245 down to my sister. My sister proceeded to drive the crap out of it and crash it 4 times.
The car has new front end sheet metal, new paint in some places....
I cant remember her "kill list" but I know there was one parked Honda civic which was totaled :ROFL:
One totaled motorcycle which ran into her front fender.
the others i cant recall...
I received the "beige headed step child" when I turned 16 with my drivers license.
My first mod was a crappy set of Coronas :ROFL:, at the time I was dumb. I think I paid 150 for the set? It's hard to say but at the time I knew they were better then the steelies and hub caps...
I then proceeded to buy a stereo system after a year or so of owning it. I bought a Pioneer DEHP-4000, which is a folding face CD player, i still own it to this day...
This powered 2 4" alpine co-axials and 2 6"x9" alpine coaxials that were located in the rear doors.
I wasn't happy with the mediocre sound I was getting from powering my 6x9's from the head unit so after about 6 months I bought a used alpine 50x2 RMS amp to power them.
It sounded great. Nice and clear music and some form of vibration that could almost be called bass.....
The original tint we installed when the car was new went to crap so I proceeded to get the car tinted with 14% all around, the film was Quantex
Then (when I turned 18) I purchased some sub woofers and an amp...
2 audiobahns ALUM-12 (aluminum models) and a power acoustik apache 1400 a 2x700 watt RMS amp. I also added a set of 4" floating components from Audiobahn to give my car 4 4", 2 6"x9", and 2 12" speakers.
At this point I had fulfilled my need to cruise, bump, and be a hooligan.
My car was pimpin fo real!
I began to take an interest in autocrossing after a friend who started autocrossing in a 244 convinced me to take my stock wagon out and start learning how to driver her. I started at a small club in central Florida called the http://www.martinsportscarclub.com/
So to get ready I purchased some Virgos for 300 bucks from a Volvo only junkyard and some Yokohama 304's. The 304's were supposed to be there "ultra high performance rated tire" They were H rated and the biggest pieces of junk I have ever used. After 1 autocross I totally chunked away the sidewalls and the tires were basically trashed.
I went back to Discount Tire and complained that these weren't high performance tires. I was able to trade them in for some Kumho 712 205 50/15 tires. At the time these were new tires and were considered pretty good cheap sport tires. They managed to survive the stock wagons body roll and tendency to plow at the sight of a corner.
At this point autocrossing was in my blood and I couldn't get it out.
I started with some ipd 25/25 mm bars for the wagon,
I also scored some cheap GT upper braces on ebay
They made a decent improvement and helped to control the car some but it was still very sloppy on the "track"
After 4 or 5 months of autocrossing with that setup I purchased an R sport suspension package from SAM. It included the R sport Rally (green label) struts and shocks and Lesoforthes sport springs. I remember getting them dirt cheap too, It was 300 shipped for everything. (Exchange rate was 10sek=1 USD, before Bush ruined the economy)
This was really what did it for the car, the car handled amazingly and was very very fun to drive.
I rocked this suspension for a few years
more updates and pics to come soon....

Once I got the 242, I decide to take a different route with the wagon, I wanted more utility. So the first thing I did was swap some suspension around. Towery came down to NC for a weekend to help me out...
We put ipd overloads on the back, cut 242 springs that came on my 242 in the front, and swaped sways so it got the 23/21's and my 242 got its 25/25's.
pics soon to come
Here are some pics of the suspension swap,

After pimping the car for a long while, I decided I would drive it to SE 3.0 and then go to florida for Orlando 3.0, at Orlando 3.0 we plus-Teed my car. It was probably the most hellatious plus T install ever. Next time someone tries to convince you to plus T your car 800 miles from home and then leave 1 day into the project, track them down and skin their asses.
Some specs from the initial Plus T install
Oil feed : taken from pressure sensor port: used a m14x1.5 to 1/8 npt T to retain pressure sensor and feed. The 1/8" NPT on the feed side had a hose barb which led to some fuel injection rubber hose, on the other end was a cut factory line.
Oil Return: Drilled block at b230f oil boss. Used a modified t3 oil return with a silicon hose spliced in to make the connection meet.
Turbo: T-25 taken from a 91 940 SE
Intercooler: stock 740 turbo intercooler
Computer: 541 ECU
Injectors: Greentops with ballast pack
Exhaust: 740 Downpipe mated to 240 turbo exhaust

What i look like after working straight for 4 days after slicing my arm open on a radiator bracket when i was drilling my block
http://www.pbase.com/blkaplan/image/33206717.jpg
The car had several oil leaks all at the feed, remember to use a thread sealant on NPT tapered threads! I knew I was supposed to but was braindead after working straight for so long.
When I was extending the AMM harness for the AMM relocation, I accidentaly crossed the wires. This left my car driving like complete ass! I nursed my ghetto ass +T home from florida to north carolina that way.
blkaplan

When I got back to north carolina, i was able to clean up my +T install, I rewired the AMM harness suspecting that it was the culpret of the ****ty running and sure enough the car ran awesome!
I guess as awesome as it could with +T on stock 2.2 ignition, after driving it around having some bad pinging i retard the car to around 8-9 degrees of initial advance, back from the stock 12. This helped relieve the pinging at 6 psi.
Here are some pics from after the clean up in raleigh before I headed to DC for the spring semester.

Up until this point the body was perfectly straight and it had clean paint. The car just looked good. Well I am a tbricks member so all that had to be changed
On a snowy day the DC tbricks crew headed out to Mikep's to extract the transmission that was on its last legs, on the way there we had to pull over on the highway about 4-5 times due to the tranny slipping to much.
We finally got there! The transmission (a m-46) was purchased from M. Towery for 300 dollars, not a bad deal considering it had about ~16k original miles. It originally came out of Paul Schuhs turbo wagon.
The pedal box was donated from lawrences totalled 245 turbo wagon, as was the flywheel, clutch, and driveshaft.

Now, any other time I would of left it at mikep's and came back and fixed the suspension but being the roads were deserted due to snow and the alignment in the snow wasn't too crucial, we dumbly forged ahead. Right into the chesapeake bay bring
The left side came out pretty clean, minus some trim.

So you are only able to run 6psi w/ the resistor pack and retarding to 8? On 91 octane? How many miles on the engine prior to +t and on now?

Yes, thats about correct, the engine had roughly 160k on it pre +T its got an additional 15k since.

Here are some newer pics of the 245 that has been further developed,
Redid the oil feed with an aluminum earl's fitting at the turbo and a -4 AN stainless line
Oil return was done with a custom aluminum block that had pipe threading on the turbo side with a 45 degree aeroquip -10 AN fitting with a -10 AN stainless braded line. A steel -10 AN fitting was used at the block. on the threading side i turned the threads down so the fitting fit snugly in the block and then put some jbweld around the fitting. No problems, no leaks...
Added wiring loom to protect the wires, welded in BOV and installed block off plate.
3" stainless DP with wideband bung installed on top.

Rob needed a 240 to drift in a few local events and his 242 at the time was far from complete so I offered up the Beige Beast for him to beat the crap out of....
To prep for the drift competition we installed the following
Kaplhenke Adjustable Control Arms
Robs 17" Whitans and 17" Titans
Robs Camber plates
Robs Koni Double Adjustable coilovers
Robs welded diff 3.73 Rear Axle
Also a 3" sideexit exhaust which without modification to the wastegate made the boost go from 8psi to 16psi.... The car was fast and sounded great
Here are some pics of Rob doing his thing in my baby.

After the competition the wagon got reverted to street duty again

Converted back to open diff
At this point only good addition was
Kaplhenke camber plates...

08-19-2006, 12:38 AM
I finally figured out the revised rear control arm mount I had been working on for a while so I decided to test it out on the wagon...
This mount eliminated the last bushing in the front suspension.... 0 compliance is the shizzle
It also gives an extra 5 degrees of steering angle, a double shear rear mount, and a 30% reduction in unsprung weight....
The prototypes I left unpainted and unpowder coated so I could check for extra signs of stress.
http://www.pbase.com/blkaplan/image/55802191.jpg
So at this point the car has camber plates, control arms, B+G front springs and IPD overloads in the rear....
The setup is very very very loose.... The car has significant forward lean and the high rear height gives the car a lot of weight transfer so its very very ready to slide...
I also rocked the sirius with 205 50 15 kumho mx for a while....
blkaplan
08-19-2006, 12:47 AM
After making some coilovers for others I decided I should try some of my own medicine on the wagon....
I got tired of how loose the car was at autox....
Painted Red/Green in honor of Lawrences 145 that was totalled a week before these were installed....
http://www.pbase.com/blkaplan/image/64026336.jpg
http://www.pbase.com/blkaplan/image/65370431.jpg
The setup is 300# front springs / 275 # rear springs with Koni yellow fronts and R sport stiff rears...
This new setup really helped make a difference getting the car to stick on the race track.. Having the rear at a more reasonable lower height helped a ton to tighten up the rear of the car...
Looks a little too low

These runs were at 8psi and it crept to 12 as the rpms went above 4k
Not to bad for a totally sealed engine (m cam and t 25)... It does have a 3" exhaust
The car felt a bit sluggish that weekend due to all the heat and that room defn did not give the intercooler the air it needed, at the top of my runs my AIT was reading 150 degrees F.... :omg:

A Repost but it was lost originally so no one can prove it!!!!
I have been working on this design on and off for the last 10 months. I am very happy to say the prototypes are on my car and they are freaking incredible!
I started with the stock arm
http://www.pbase.com/blkaplan/image/53958311.jpg
Then I decided to use some measurements, such as factory mounting position of sway bar and pickup points for normal axle bushings.
I then threw everything else away.
I have forever hated the horrible setup of a 240 shock on the rear of a 240. Cantilevered single shear bolt... YUCK! It also just happens to stick into your wheel well and if you run big expensive R compounds it can get sliced up..... Ask me how I know :-(
After a couple dozen design iterations, I came up with this
http://www.pbase.com/blkaplan/image/67240235.jpg
A lot of laser cutting, some lathe work, and about 6 hours of TIG welding

I decided to use a poly bushing for the axle connection as I didn't see much advantage to that over a spherical bearing and it simplified the installation as to not have to modify anything on the car and to remain "bolt on" I have purchased some delrin stock and perhaps I will make some axle bushings but so far the poly is doing superb.

I am using a koni mono tube coil over shock for the rear. It is single adjustable.
Performance review:
My previous setup was Koni Sports front w/ 300 # Spring and R sport Stiff's Rear w/ 275 springs.
23mm front and 21 mm rear sway bars.
Overall the car felt very "good" It had amazing turn in was very responsive and loved to have "fun" There was over steer a plenty to play with and I generally had a grin on my face when driving the car.
The problem was is that it kept over steering all the time and I couldn't get rear traction worth a Darn when actually trying to be competitive in timed events.
I admit an LSD would help a lot but that is further down the road for the wagon.
The new setup retains the same front setup but the rear I go down to a 250# spring with NO sway bar.
It doesn't feel as confident with the turn in but the Darn thing is so much faster around a race track. It has tons more grip with the new rear spring / dampening setup as well as the 0 compliance rear.
The car has a bit of body roll to the rear but it is very good. If you go in to hot and do something stupid it will under steer. If you do something unsmooth it will over steer. It is not all over steer all the time. IMO it is a good thing.
I am going to keep playing with the ride rates and perhaps run a 17mm rear bar just to have a little something but man I am loving this.
The trailing arms add so much more control for the on / off power slide. You can immediately feel when the tires catch and break loss and it is quite amazing, it also allows the driver to exercise traction control (right foot) much easier and more quickly.
My launches are also remarkable improved. Before If i launched at 2500 I would get wheel spin. I can now launch at 4k and it hooks up and goes!
v2 coming soon :-D

Hello everybody!
I originally built my 3" system for my 242... The fit was ok and i never had much issues with rubbing.... On my 245 the system just didn't hang as nicely... and i have coilovers.
The exhaust is all manderal bends (anything larger then 15 degrees) and is 3" stainless steel....
So I decided to do some revisions the system which included cutting, welding, replacing and relocation of the flex pipe which had rubbed through....
We tried to tuck the rear section as much as possible, with the axle at full droop the axle just barely touches the exhaust...

Creating clearance for the weak link in my suspension..... tire width.
I still need to decide on a LSD but big tires can't hurt
I was very nervous to start cutting up my wagon but once the first cut was made it was x10.5" or bust.
Lawrence and I busted ass on this last week to get it done intime for Carlisle. Lawrences friend Adam also showed up to give a hand working the duraglass and let us use his DA. This was done on a pretty tight schedule, working 8am- 3am From sunday-thursday. Friday I ran out of time at 4am and had to drive back to DC to get parts for Travis so I had to hit the road with one side still drying. I will go back and redo the finishing on that side, but even now it still looks good.

this time,
32mm front bar
350 front spring

350 rear
koni - racing

I have 500 front springs on order and will be installing some double adjustable konis to get better compression dampening.
That should keep the rear from lifting as much under braking. The car is becoming very fast!

I used 3m blue painters tape and applied the vinyl directly to the tape.
Hence the blue background.
You could also use a strip of sticky vinyl cut to shape to achieve the same more permanent effect.

the autox was cold and wet and the car was a bit too stiff for the 0 grip conditions. The tyres were rock hard until the 4th run when they just started to wake up. So this autox was a wash... (pun intended). Hopefully next event won't be 40 and raining.

it was a very low turnout event, the fastest in Street mod which did very well was 52.095. Man that car was sick I think my best time was a 58.2
being off 6 seconds in that conditions isn't that bad.
The best guy had full tread RA-1's which were the prime tire for the day. The 285 v710s don't normally get very warm and when its cold out they don't get any heat.

Well, towerys long run of domination is over. This is the third consecutive autox that I have out driven him as a co-driver in my 245. Last season he seemed to edge me out everytime but now I am taking it back!
First win for the BNE was a autox incorporated event, the lot was damp in the beginning and the conditions were drying with each run. IE, every run the car would be much faster. Towery didn't take his 4th run very seriously, i think because on the third run he had a good gap on my best time but I pulled out a winning score.

The 2nd event was carlisle. He over cooked the brakes, i didn't know if they were going to come back so i was able to take a small brake to let them cool. I got the best time on my last lap and drove the entire lap not knowing if the brakes were going to be there when i needed them. I drove much more conservatively and it seemed to help!
The third event just happened at fedex. Rob and Towery both codrove the BEIGE. Rob was in E mod and he took 1st place, Towery and I ran in our normal SM class. I beat both Rob and Towery in this event. Rob took 2nd place and Towery came in last... Rob did great for having very little experiencing autoxing and driving on the Rcomps.

One great thing is i decreased my gap to the leader of SM by .5 seconds. It is a nice improvement especially since i did it on corded hoosiers and he had brand new hoosiers for the event. Since the last scca event I removed my trailer hitch, installed GT lower braces, and installed a 2nd sparco evo in the passenger seat. So some chassis stiffening and probably about 40 lbs of weight savings. I also took 3rd overall which is good for a trophy position... Its my first time trophying with the car in street mod.
Here are some vids from the last event

Finally installed the NPR in to BEIGPWR !!! I have only had this thing for like 2 years. I still have to pull the components and paint em but did a 80 mile test drive last night and all is well with the setup.
I noticed I lost some throttle response compared to the factory intercooler. This is definitely due to the larger internal volume of the NPR. It feels like it pulls a little better uptop with this unit. It was cool last night and all highway so its not a great test of how this intercooler works but it should pay dividens when its hotter out with less air movement running through it.
We relocated the mounts on the NPR and had to shorten the cold side tubing, The hotside tubing is a combo of factory tubes.

Here's an update,
I got a 19T for the car, decided to make some improvements on the turbine housing. I am using the straight TDO4-HL housing which is much better then the conical housing.
I did some measuring and a 3" vband fits the outlet perfectly. This lets me use my existing downpipes and not have any downpipe hardware to mess with, minus the v band which is pretty easy and trouble free.
v band welded but minimal porting

waste gate flow path partially blocked
http://www.pbase.com/blkaplan/image/110097980.jpg
pretty
http://www.pbase.com/blkaplan/image/110097984.jpg
I weighed it pre and post port to figure out how much metal I took off and to enjoy my awesome weightsavings
http://www.pbase.com/blkaplan/image/110097972.jpg
I am happy with how the housing sits now, I think its about as good as it can get for the size of the turbine and compressor wheel. The only way it could really be much better is if it was external gate to help smooth the flow.
Turbine Inlet

Nice smooth flow path with minimal reduction in area before it gets to 3" downpipe.

Wastegate path, pretty much unobstructed.

Its not as lumpy as it looks, its just tough to get the finish you want with the carbide burrs that i had, they are pretty aggresive. Sanding rolls should be able to make it all good.

It was a toss up to see how it would do, worst case scenario i would need another flat housing which are pretty easy to get. It welded without much trouble. I think the fact that the Steel was getting welded to the cast iron made it easier then trying to weld cast iron to cast iron.

Ok, I will try to start updating again.
Specs on the new engine,
b230FT bottom end, measured out nicely... Will see when she cranks over.
531 Head, rebuilt and refreshed. Minor porting, going to be running the V cam to start with and go from there.
Running a rebuilt 19T turbo with clipped turbine and modified 3" V band outlet straight housing.
Trans: TKO 600 with Clutch net 6 puck sprung ceramic clutch and Red pressure plate.
Flywheel: Lightened the stock flat flywheel. Went from 19lbs to 15lbs with a 48% reduction in Inertia.
Used the empty engine bay as an opportunity to clean up. Man it was gross, a nice combination of hard o-rings, leaky powersteering, and a blow off valve left a nice covering over almost everything...

Wanted a responsive turbo, something that would bolt upto a ported 90+ manifold, and a target of 290 wheel. I don't know if the 19T will quite get me there but it should get me close.
The 19T is HUGE compared to my T25 but I still think it will give me all the characteristics that I like about my t25 but not run out of steam at 3300 rpm

IMO, make it much smoother. The transitions from inner housing to flange look rough, and the "Circle" (no idea of the term for it) is out of round. (seems like that would create some turbulence from the lack of shape alone)

What would you suggest i do? Looking at it, if i open it any more on the right side its going to be bad because it would run the air right into the wastegate opening. Now i have it how I believe it would have the air mainly flow past the gate opening instead of running the air into the flat section. Looking at it I dont think there is any to be gained by making it larger. It will match the outlet of the manifold pretty closely.

im mostly saying round the hole so it is "perfect" to flow air at its optimum velocity.
im not saying you HAVE to do this, you dont HAVE to do nething. i think some other ppl can agree with me and say you could get even more peaked flow if you just take some more time to smooth it out.
all in all it looks sweet though...

ok, so there is the perfectly round circle that butts up with the exhaust manifold to seal it. then look at the hole you've made by porting the turbine housing.
don't you think making that hole perfectly round will help exhaust flow?

no. not at all. If the manifold was round and the collector was designed that way yes. But its a 90+ removing that much material on that manifold = failure to manifold

Props on being the first regular poster to use a manual transmission that can actually take the heat! But that 19T won't supply the heat to that extent anyway.
But it should be damn great and indestructible. w00!

I love people who freakin polish port parts like that. Its not like it makes any difference and after driving a mile they all have the same surface finish anyway. The lumps look like hell but dont make any noticeable difference in performance on a setup like this. You cannot see the sloppy port work when the manifold is bolted tougher.

I think porting is worthwhile but I never had "perfect round" in mind when i started porting this housing, its much easier to get to that full round state on a garrett housing because they start much larger and have much less material to remove. In general, round doesn't flow any better then rectangular. Just because the opening of an outlet doesn't have a shape that resembles something that we learned the name of while watching sesame street doesn't mean it will be better or worse for performance. Looking at how the walls approach the turbine wheel, I think this shape will work better then making it "full round"
PS, it is polished but when you have something glass beaded it dulls the finish.

Square ports of a given area will flow less than round ports of the same area.
Look up wing root drag.
Also, if that square hole is smaller then the manifold, that's obvious bad juju.
And polishing exhaust ports (that photo is hard-rolled, not polished, not even flap-sanded) has been proven to be beneficial in some cases.

I am not willing to open it up as much as the t3 housing this thread so I believe the shape I have used will have more area then if i kept it round but at the size that i am comfortable with.
I finished it with a variety of dia and grit cartridge sanding rolls if that is what hard rolled is? I have a flap wheel I could stick in there if you think it will be beneficial?
Is the raw flow number the only thing to consider? I didn't think it was. Flow path is pretty crucial and you also have material thickness for durability.
Yes, I can definitely agree on a mismatch between the manifold and inlet the turbine being very bad for flow. But thats not the case in this situation.

What's the best way for de-carbonizing a used exhaust manifold?
I wonder if a flex hone would be good for smoothing the manifold runners. Seems you could get one in there pretty far.

do what you want, it's your car, turbo's are easy enough to pull later and change if you decide it's worth it to modify(i know i have done this, used something i thought was good enough, learned something, then modified previous work using knowledge/skills i didn't have before)

the manifold isnt a perfect circle, its a rectangle. So why would you have it like that?
You can match the manifold to that port, there is enough meat in there...

I don't know which version of MS you have, but isn't it easy to have double mapping? E85 in my slightly modified B230F works great, with boost it is even better. Could be worth it.

Guess I found one for 1/4 npt, wondering if this would clear the firewall in a 240 if its in the EGR port.

Was looking at the 90+ some more and there is also a nice boss @ the bottom of the collector that would be very easy to tap and to stick the probe into the collector area. Might be nicer to get an average value preturbo then just taking it off number 4.
Any one know how much of the probe has to be in the airflow to get a reading? The sensor i have here has about 1 inch of probe length. Seems like if only 1/4" were exposed it should still get good readings?

I agree with Cody, I am not going to bother adding EGT to the 90+ manifold. I will probably do a setup when I get my tubular manifold. I am going to be able to tune the car on a load cell style Dyno so it should be fairly easy to get the timing to a point with minimal advance and max torque.
I did a bit more porting on the turbine inlet to satisfy the bench racers, Decided to radius the waste gate area and take some more material out to make the flow path a bit straighter. Then I used a template of the tubine inlet and matched it to the 90+ outlet.

It will make servicing the battery kind of a pain but I would rather have the weight down low and farther back in the engine bay without having to run all the wiring required when doing a trunk mount battery.
I am planning on mount an easy to reach jump terminal in case I kill my battery and need to get the car jumped which is a good posibility with the smaller battery.

According to Captain Nerd Rage Bondo, its pretty useless to just install one EGT sensor if you have a wideband 02. There is a nice bung on the bottom on the 90+ manifold to tap if one person wanted to have one collector mounted EGT sensor. Since I can tune the ignition with a real time torque readout I think that will give me more info then a single EGT will.

yeah one piece.
I had a target critical speed of 8750 but to get that with an Aluminum driveshaft I would have to go to a 3.5" OD which is pretty big and would require a bit of clearance or hanging the trans pretty low. This 3" OD should get me to 8400 rpm which is enough, if I ever get the car going that fast I can do some R&P/tiresize mods to get the shaft speed down.
The carbon driveshaft would of gotten over 10k rpm critical speed, with a 3.25" od with similar weight to an aluminum driveshaft but around 2x the price.

I will never make enough torque out of a 2.3-2.5 liter turbo 4 cylinder to destroy this DS. The weak point in this driveshaft is the u-joints. A steel driveshaft would have the same strength ujoints. The fact that they make the shaft with a larger OD to increase the vibrational stiffness makes it really strong for transmitting torque.
