Ok a bit of history:
Bought my first volvo in 04' 98 s70 T5 SE. loved it, joined VS and tbricks right away. learned alot about FWD and what not. got bored with the FWD after a year and decided to look for a RWD. Found my:
1981
242 Turbo Intercooled
106k original miles
4spd w/OD
silver exterior
White interior
BONE Stock
I purchased the car from a 40 y/o lady about an hour south of Seattle in Olympia. She purchased the car 6months earlier for her daughter who wanted a jetta not a volvo. so She drove it for 6months from home to work 4 miles a day round trip. She bought the car from Topping Volvo in Olympia who had had the car since 1981 and kept it as their 'shop/grocery getter'. The dealer added the Intercooler.
I purchased the car for $3,000 in October of 2005. Car was kept stock for a while, did some minor cosmetic things, painted bezels black, black virgos etc.... Put the car up for sale in january cuz i just didnt see myself doing much to it. Then i went out and purchased iPD Sways and fell in love. Met Doug Kauer in Summer of 2005 when he and T came to Seattle for vacation. I had admired his work on his famous red 242 and figured heck why not rip into my car. SPring 2006 came around and Doug mentioned that he was going to be moving to seattle for the summer. i thought this was a great opertunity to learn more about RWD, and build my car at the same time.
Doug and I tore into the car in the end of June and are Mid way on teh project.

That is a really clean 242!
Does it have the really cool black on white velour 81 GLT interior? I love that combo.
Only thing glaring that I would ever change is deleting the commando bumpers...it makes an old 240 look a few decades newer.
Funny, the shot of the gauges is really neat, but it is also cool how the silver looks just like the gold metallic in that light.

Ok so doug and i did ALOT more work this weekend on the 242. things went very very smoothly.
srt4 550cc injectors. no drilling needed.

mallory is upside down for a reason, the rev limitor switch is on the side facing the rear of the car so for easy access to change, it had to be mounted this way.
And my favorite. the IC stuff came out AWESOME!!!!! i am very very happy with the way its coming, its going to be welded tomorrow and everything. doug and i have been amped on the IC project part since the beginning, and both of us think that thats going to be the high light of this car.

then bends around the wheel well where it hits into a 45* ilicone elbow, then 90's up into a hump coupler then onto the throttlebody.

And the hott side. we had to use the old turbo and clock it to the position that the new turbo is going to be at.(k24 is with ben having oilfeed adapters made)

and with an intake, Darn this engine bay is gonna be sexors.
Then i had to cut out a bit of the reenforcement that the bumper bolts to so i can get some more flow on the IC. turned out really well. let me know what u think guys.

The only complaint I have... Is why did you mount the IC right behind the bumper? Is it not going to block flow to what looks like 70% of the IC? Why not just flip the IC over (have the IC pipes in the same location) but the IC up wehre the stock one was? Thats my only question.
But otherwise, that looks damn nice. Wish I could be working on my car!

thanks man. yeh when we first threw tha IC on and the bumper was on i liked it and all, and i knew itd get enough flow, jsut cuz thered be enough air circulating anyway through there. but then doug reminded me about a certain bumper idea and so my paint and body guy has lets see......3 front airdams and a euro bumper that he will be fabing up a front bumper+lip/airdam for the car once i can get it running and up to his shop. im hoping itll come out ok, he usually pulls through pretty well. thanks again jordan

Even if we just hack the bumper for now that'd work brian.
That being said, my FMIC has maybe 1/5th the exposed air yours has and it works fantastic. Was extremely consistent pull to pull on the dyno.

If you slice carefully, removing most of where the license plate goes on a skinny bumper can actually look just fine. I plan to trim mine to put the oil cooler on my 240NA...that or delete the airbox and put it there, which I am reluctant to do since I like the paper filter for off road and in general. If you have some sheet aluminum you can also pretty easily build an air guide from the inlets on the deeper front airdam that comes on skinny bumper turbo cars (can you tell I dispise commandos yet?).
Anyway, looks great! Tho, isn't a K24 a bit tiny...I mean...you do have Doug helping you...there is a certain lack of holset I feel that is required with B21F intake 550cc injector fun.

all 240 turbos came with b21fts - the intake manifolds are totally different from the b23's, the b21f intake is the one pictured , I reckon the theory is longer runner, a lil more bottom end torque.
It's been done a few times - (ie John, Aspirator)

Ye doug about that. we are gonna have to cut back the holes that the 90*s go through because its jsut waay too tight of a fit, i did one side lsatnight, 1230 at night running the dye grinder, that didnt go over too well with the rents hahaha. but i think i got it figured out, ull see it on sunday im hoping to have the IC all straightened out and mounted for when u come over. thanks for the comments guys. yeh the project is going really fast, it helps when u have ALOT of steady income.:)

After lastnighs lil latenight work party this morning i decided to finish up and get the IC mounted perfectly and have it be done with. had to cut out some notches so the 90*s wouldnt rub through the holes.

I understand yours ISNT for looks purposes, because it'd be hard to mount that in the stock location. I wasn't trying to trash the car or anything, you obviously have a good reason to mount it there.
I have an NPR. Someday, I think it would be cool to move my intercooler (or get a different one and move it ) to the front mount location just for looks purposes because I like the look sooooo much. It gets a hell of a lot of air flow where it is, and I won't gain much if anything, but I would do it for looks. That, in my definition, would be rice. I would move the intercooler for looks purposes. :-P

Had a few problems, then bert came over and settle most of them. re-clocked the turbo, had to have some work done on it, got my flange from bert, got the down pipe stock. MS will be done on monday, all i need are a few silicone hoses, a filter, and my wideband and im set fellas.

HAHAHA carson needs a donkey punch every now and then, hes a distraction sometimes hahha. but yeh the turbo was a biotch for a bit but once u and the mad scientist got together u guys got it figured out. Im hackin up the S60R DP tonight so...then order the last bit from atp and BAM, pimpin.

Ok so i solved the Flange problem i had. i went around trying to find people who made, or had a flange for this Darn k24 s60R turbo. with no luck, i called bert. i ask, hey u got a flange for this thing or know where i can get one??/ he says, yeh ive got a flange and a down pipe, want it?? HELLYESS I DO!!! so he came up yesterday and i snagged it from him.
1 problem. the way we have the turbo positioned it is the exact opposite way of how it sits stock on a s60R, and the flange only connects to the exhaust housing 1 way. so with the way we have it, the down pipe would come directly through the hood. (we thought about it, dont even ask about a flapper through the hood hahhaha)
so heres the stock s60r down pipe. i had to cut along the weld to disconnect it from the flange because the flange has a male lip that connects exactly into the female lip on the exhaust housing. so without damaging the lip i grinded away at the weld.

ground out the inside which freed it up from the outside.

the next problem was that since the exhaust housing is angled down at a 45* angle on a S60R, that since its upside down, the housing is angled UP 45*. so i mocked up the 3" stock piping i had, eyed the angle it should be at, marked it, and went over to the chop saw and hacked away.
the 3" pipe with the angle that is needed. the angle came out perfect. when installed, it clears every side.

now all i need is a weld to hold that thing together, but until then, ive got duct tape. the angle it sits on the S60R flange

Ok so the car is sooo close its killing me. all i need is the wideband and im pretty much set.
After waiting 5.5months for a hub adapter from speedwaremotorsports i decided to cancel the order the get one from imotogear. came the other day and got my sparco ring steering wheel in finally, and i love it.

brazing is the best method to make your tie downs. welding the brass/copper whatever the heck it is - is not kosher.

Actually the way I made the brackets they will loop all the way around and weld to themselves. That being said... we sorta screwed up number 2.

There is a proturbo header for sale on the board... but I know your broke enough already ;-)
I think your in probably right around 4-4500 bucks. You/we got screaming deals on almost everything, but for the most part its the little things that just nickle and dime you to death.

yeh next summer, hopefully a 28-30r and have ben make a header.
but yeh man, this build could have easily cost around 6k. i saved alot of money. the killers are the 3/4" pipe tap for $28!!!!! wtf????? haha, i should still take that back. ill add everything up to the last dime, tonight and ill let u guys know.

well i actually bought a new turbo so....ill have 2, a blown one and a new one. the blown one will be rebuilt in due time so...
yeh im really excited to see the actual numbers i put down on the dyno, at 18-20psi, it should be quite interesting.

how did you route your oil filter relocation kit to the oil cooler?
no oil to the turbo? didnt you put your hand on the line when the car was running to make sure that you could feel the vibration from the oil running through the lines?

obviously we didnt. kinda was a last ditch effort to get the car running before doug left so....we did miss a few things here and there, this one just happened to cost me a turbo so....all i can say is that thats how it is with building cars i guess, stuff happens, just gotta roll with it. its no ones fault, just a brain fart, completely forgot i guess. its all good though, shell be done and tuned by next friday.

update: i finally had time to take the feed line off, i cut it open, sure enough RIGHT at the tip of the feed where it screws onto my adapter on the turbo, melted shut.
UPDATE: since the car is in the garage till i get the new turbo (tuesday or wednesday) decided id figure out my cooling. got teh Efan off of a s80, from Danny, works very very well and looks soooo damned clean guys, looks stock almost.

I saw the car today at a VS meet in seattle.
I saw it fly down the street and pull in. Sexxxxiest redblock i have heard in many moons
Biggest shock is when they were talking about the 301ish HP and I asked what engine...
Stock b21ft, no internals, no headwork, just the basics.
More fuel, nice turbo, nice IC, good tune (MS too), amongst the other things
It was the coolest car there by far (no offense). We also had a guy from KITO there as well showing me little tricks i can do with the MS, and he was the one that tuned brians car
Brian is cool too, he scares ladys with their windows down, and the dogs inside.
Very slick ride

The new owner can take some pictures but we basically took strips of metal, looped them around the rail so we could weld them to themselves.

I've been neglecting to post updates on this car.
Needs a LSD and suspension bad.
Lost 40hp to 50hp due to stickers being removed :-P ... even though it was done tastefully. They will be missed somewhat.

Blow off valve finally installed!!! no more compressor surge!!! :spin: (actually some can't figure out how to get rid of it.) Have Forge BOV. Green spring. Any Ideas? Would the dia of the vacuum line have anything to do with it... if the dia is too small?
The front end is getting a face lift soon. Not to fear it will be nothing like Coconut Colins. Might get a paint job if budget can afford. Also flathood :-D $50 score!!!
Installed Autometer Mechanical Water temp gauge...
Still need to solve tach issue... wires are all connected... must not be getting signal
Made Auminum skip pan... need to install.
Remake Catch can and install with better hoses.

Car will be at Carlisle In May.
Ran 15-18 psi, spiked above 20 (thats where gauge ends reading) Needs boost leaks fixed.
Car freshly washed and waxed on friday... looks beautiful!
Plans for future... realistic.
1. Fix boost leaks
2. Figure out oil leaks
3. Solve tach
4. Glue Bumper back on
5. Remake and install new catch can
6. Clean up front end.
Car is running good, definately not running 300hp, but is quick, and a good DD.
Getting lot of positive compliments where ever I go, and a couple "WTF thats a volvo!?!"
Girls actually like the car, once it starts... did get a few laughs when they first saw it though...
Notes of consideration:
1. 8-track player still sounds good.
2. I believe that all rear axle bushing are thoroughly shot.
Post some pics of the intercooler/bumper setup if you could. I wanna see how that all looks.

I think part of the reason the IAT died is due running the Map setup, and putting the TPS back on it. Josh (JPBTurbo) was a big help.

Surge isn't the turbo-killer that everybody makes it out to be, you'll be fine.
Still need to solve tach issue... wires are all connected... must not be getting signal
You might have to whip up an amplifier circuit if you can't get anything else to work, like 740ATL is currently running, and I made for my EDIS.

If it is a M46, it should be fine. With transmission it really depends on the history of the car, a.k.a. Previous owner, and the biggest issue about the transmission life span at 275-325hp is between the clutch pedal and shifter...

Well just thought i would update this thread...flat hood is now on the car and looking sharp with the e-codes, the turbo took a crap, and the shaft of the turbo actually split in two. I believe extended exposure to compressor surge, and iirc the Mitsubishi/kkk have a smaller shaft then the Garrett. I have probably put 3200 miles on the car since the time I have owned it and about 1500 miles ago I installed the BOV.
The car has been sold, and is now in the hands of my capable younger brother. It is now his project car. I let him inform you all of his plans for this beast. He is a new member to turbo bricks as well.

Well I guess it is time for me to start updating this thread seeing that I guess this thread is passed on with the ownership of the car.
Currently the car is parked exactly where it is in the picture above, meaning it's broken. But that is all explained a little higher up.
now the game plan for fixing the brokeness (I should try and add this to the dictionary) of the car.
I just got my new turbo yesterday, it being a Garret T3/T4 hybrid. My turbo guy is awesome, he is letting me test it out. Ounce the car is running if it is too laggy or spools to fast he's gonna swap out the hot side for me to get it just right. It's non-wastegated, so I got a Tial sport waste gate to go on. I ordered to material to make the header, complete stainless! and that's it for the turbo.
I am switching ecu's. going to haltech E6x, so I may have a MS board forsale soon.
Then to frost the cake I am going with complete Suspension from Ben.
I figure no later tha the end of july for the car to be on the road (I hope I loved driving it before igt broke). So I will post some pictures of the progress when I steal my bros camera (Biesey is my brother like he said).
Any ways, that is it for now.

Mainly because, the same sensor keeps burning out, and I am too lazy to dig into to it and figure that board out. Also I have local support for haltech, so thats a plus to the situation.

Just to keep this updated (just for you billy). I am currently machining all of my flanges for my header, and will start welding on the weekend hope fully. I will get some pics up of the new stuff to go in within a day or two hopefully.

Ok, so this thread and my car have been dead for awhile... well the car is now running with .60 trim, .48 A/R t3/t4 turbo.

things turned out to be a little tight to the engine since this was te first manifold I really made. so I am gonna take it off when I have time and extend the runners out since I have the space to go towards the strut tower.

I am running the Tial external wastegate which is a 38mm I believe.

It is vented directly to the atmosphere with a ghetto pipe, it need to be shortened to be clear from road debris, I think it just adds the ghetto touch to the car.

yup yup, he was driving it this past saturday night, still a couple issues needed to be worked out. Such as routing the coolant lines in a more suitable fashion.
With the new turbo it is sounding alot better, the exhaust note is alot throatier and deep, while being alot more quiet than the kkk24 was.

haven't updated in a while, got alot of my stuff but the downer is i have to rebuild the header for clearance issues with the water line to the block, so still have to do that. but got alot of my stuff just needs to be put on the car, so this really is just a teaser of what is happening. :oogle:

The only complaint I have... Is why did you mount the IC right behind the bumper? Is it not going to block flow to what looks like 70% of the IC? Why not just flip the IC over (have the IC pipes in the same location) but the IC up wehre the stock one was? Thats my only question.
But otherwise, that looks damn nice. Wish I could be working on my car!

I love the IC install, using those holes to pass through the pipes make it look like a factory fit! Adds to the styling as well.

when i bought the car the previous owner had a commando bumper on there. The bumper had a section removed from the bottom to help with flow. since then i sold it to my brother and he swapped on an +86 front bumper that we are going to duct and such to route the air through the intercooler. the bumper does block the IC some, but its better to have it there and loose a little performance. Instead of the alternative and have the front end sheet metal all mushed up if it ever hit anything.

Like my bro said, bottom ducting is going to be done to get the air flow to the intercooler going, also thinking about taking a hole saw to the bumper and pop a couple of holes to get the air blasting through there. At least that is my thoughts right, I have seen it done and it looks aight, maybe when I get a better condition 86+ bumper I will mover the intercooler up but for now I am just going to deal with it.

Well I have finally finished putting the suspenion parts on the car, the R brakes are good and the lines are plumbed in. I just need to check everything and adjust the alignment so it is at least close enough to dirve to the alignment shop.
Though this is only the suspension side of what I need to finish over the break. I still have to pull off the header I made and cut and weld a bit on it to get better clearances for the plug wires and the water line to the engine. than install new wideband, and meet up with "the aspirator" hopefully to do some tuning. after that maybe install the stereo.
the disappointing fact is that I left the camera I took the final pics with at the shop so all I have is the partcial stuff, meaning one pic. so here it is the comparison of a kaplhenke side to the stock.

I took off the mechanical fan cause the e-fan wasn't working right and I was trying to fix it. I couldn't find the right nuts to work on it. it will be off soon.

not with the T3/T4 :-P
but it'll start and run fine, he is not wanting to really drive it till the tune gets adjusted for the new turbo.

The LC-1 gave out and my MS-Fu is weak so I got another LC-1, and the aspirator is now semi local, so gonna get some help with tuning.
not much happening to the car for the next while, school and all. hoping it will be good for Carlisle.

Not sure, The IAT sensor went and it was dumping fuel like mad. Fowled the O2 sensor but after it was replaced never worked, looked into it through the forums on Innovates website, and I guess this happens some times. It is a project car stuff breaks, than you deal with it. lol just the way it is and it will be replaced and hopefully golden.

I do recall that the position of the sensor was poor because it was at the bottom of the bend in the downpipe so moisture would accumulate causing the wideband to read an ERROR of some kind....

NO carlisle this year, need to gain trust in it. Been pretty good so far, though last night I saw a bunch of fluid sitting on my read driver side rim, not sure if it is leaking seals from the axle (my guess) or brake fluid (had the brake failure light come on, but I think that is cause of the R-brakes, and it still is a bit too squishy for my liking). So I need to pull apart the rear axle now too.
I have no idea how to deal with this BOV it is greek to me. the surge is bad, and I am not sure how to deal with it. If I can fix it without getting a new one I would be stoked. question going into performance!
But no carlisle, wish I was but way to busy and need to work on the weekend.

make sure you have a large vacuum line going from the intake manifold to the BOV. My blitz need over an 1/8" line to work properly.
sounds like you need new axle seals, might as well get fresh wheel bearings and rebuild both sides when you have it apart.

I put new seals and bearings in when I put the locker in at christmas. Guess I must off effed the seal seal some way. probly just fix the one side.

But i now wish it was a 242 (: the suspension is much better on the 242 (: So maby my next volvo would be a nice 242 TIC.. and maby whith a Volvo T5 - T6 engine ore a RB25 from a skyline
