Did you follow Dave's directions? If you did, don't stress. Ambient temperatures definitely don't help matters when you want electronics to stay cool.

Were the insulators and plug boots wet with oil? I know the valve cover seals around the spark plug tubes start to weep over time. My buddies S60 2.4T did that.

Sounds like failed heater core or blown hose. Like chronicrhythm posted, take your time and mark everything, take pictures if needed. A heater core replacement takes a weekend to complete.

Sounds like a bad schrader valve at the suction line(low side) it sounds like. Are you sure it's leaking from just that one place? When was the last time it held a charge?

T Cam is good for towing and stump yanking. A cam is a great improvement for a B230. Basically just about any cam other than the anemic M cam is an improvement.

If she is doing a new WP and t-stat; she'll be flushing the system until it runs clear and no sediment comes out before she installs her new components, so it will not be a problem.

Don't do poly for the trailing arm bushing at the axle. It won't flex/articulate under hard cornering. Use rubber there. Or drop some worthy cash on Ben's TAB bearings.

Sounds like a low charge to me. R12 capacity is 40 ounces. Converted to R134 would be about 32-35 ounces. With ES12, your charge should be 13-15 ounces.
