Default custom intercooler, 26 bucks into this project...

well, as of late i have been off more and more hours due to a slowing of work recently in the trades. so i decided to put htis time to good use and make a custom intercooler for my car... i pirated 2 thick sheets of aluminum from the water softener casing (lol, just covers the filters ), and promptly cut the end tanks off of 3 starion /conquest intercoolers i had laying around pics coming soon btw...

mad a cardboard template and started fabbing out end tanks... looked good, but upon test fit one of the tanks had to be modified, so i remade it longer... gotta roll to work, pics coming soon...

it measures 18x 24 x3...... and thats just the core.....

man sorry to lag, but basically riveted and caulked it all together w jb weld... pics this evening when i get home, i want to include my install pics also.... total price, 38 bucks....
3 cores + home made end tanks+ jb weld + jy volvo intercooler pipe=

I know that ONE Starion intercooler was plenty to handle ~16psi on a supercharged VW of mine. 3 may have been overkill, but I bet it's gonna look awesome! Post pics when you can!

so what i did was cut apart the cores, made some templates, and fabbed the end tanks... 16ga alum and plenty of aluminum rivets were used, along w tons of industrial jb weld from work.... zip screws made the pilot holes for rivets, and the inlet/outlet were made from stock 740 ic piping....

i already know rivets and jb weld is probly' gonna catch some flak, but i dont care....

holds 60psi on cfm bench at work...

oh and just so we're clear i can tig hella well, just dont have that nice pricey millermatic to do it with LOL

this was more an exercise to see what i can do w old ebay fodder, no funds, and time off......

The JB weld will hold, I ran Poi's old JB weld PS IC for 3 years in AZ heat without issues.

Either way I bet it doesn't flow nearly as well as a stock IC, or even a 92+ stock IC. The starion IC's were far from 'awesome' to begin with, adding more doesn't really make them all that much better.

ok so ass dyno reads as follows...

1986 740 TiC, 15g @ 14psi , 90+ mani, 3 in exhaust, brown tops and a 960 maf....
Plus...
Frankencooler....

lag is slightly increased, but totally worth it once it spools.... full boost by 2900 or so.... not too bad... feels like a legitimate 15-20hp increase, w no increase in boost....on a roll the lag is still nonexistent... hangs down a bit too far to be considered daily drivable tho... its like even w the oil pan haha o well go hard or go home right? gonna cut the bottom core off, strip the jb weld w a wire wheel , and take it to the local community college welding lab and see if i can con someone into tigging it for me.... all said and done, not bad for 33 total dollars plus numerous swisher sweets and tall cans....

final verdict, Frankencooler lived! made POWAR! but sadly was exiled because it just couldnt fit in.....
watch for Frankencooler V2 coming soon...
