My first Volvo 90 745t

haha okay. So, since trying to track down this dumb fuel issue that I've been having forever, my water pump starting leaking pretty severely. Ordered a new pump and gasket set from IPD, that was before Thanksgiving...Since it was leaking so bad, it lost its DD status and i switched to driving the Jeep everyday. The jeep had a bad wheel bearing, so i got that, then out of nowhere my year and a half old starter decided to fail. leaving me stranded in the middle of nowhere at a gas station.

On top of everything with the vehicles, it is the holiday season, which means alot of money spent on not things car. Along with that, we are moving. Eventually. We are buying a place closer towards Charleston, but it needs to some work. SO, that just means more less things car, unfortunately.

Now, after fixing the things that go wrong on the jeep i finally have time to change the water pump.











I am now waiting for the gasket material stuff to dry, then i have to fill with coolant, but hopefully it will not leak.
After i confirm it is not leaking, i will lower the boost, swap the fuel ecu with a 9xx one and hopefully drive away with no rich misfires!
 
And it leaks. alot. like way more than it did previously. I'm almost positive the oring when the tube goes into pinched or something. So had to do it again today, finished in about an hour , apposed to the 2 that it took yesterday...Filled her up and no apparent leaks, sweet. Started it up and there is a weird metallic banging noise...like a bolt or nut is banging around somewhere in the front of the engine. I can't pin point exactly, but i would assume wp since thats what i was messing with. It also hasn't many miles lately, maybe the alternator is started to make some noise?

I let it run and the noise didn't go away, it warmed up and didn't overheat in the time it was idling. I also didn't see any leaks when i shut it down. I am going to drive it to work tomorrow, so that will be the real test to see wtf is going on...before i leave tomorrow morning, i will check once over everything again to make sure i didn't miss anything stupid. sigh.

My water pump/power steering belt is rather loose, even at the max tightness on the tensioner. Ill be looking into a new belt here soon.
 
Alot has been going on lately, mostly with moving and renovating, but i have been getting in some Volvo time lately.

Really, it's because things have been going wrong since i have been so busy....

First off, my driver side front brake pads wore down substantially quicker than the other wheels. So some new pads now, and rotors soon...it chewed it up pretty good.

I've been thinking the caliper is probably to blame for that one wearing faster, when i get the rotors ill grab some new calipers for the front, and possibly buy some rebuild kits for the old ones.

Also that same tire wore the outer edge of the tire down to the wires. so two new tires and an alignment happened a couple days ago.

Now last but not least, i ordered a NPR intercooler from fleabay...i know i have been talking about switching to efan, going for the 940 intercooler setup, but i finally decided i did not want to do all that, for what? a little cleaner engine bay and maybe a few more horsies from not having the mechanical one.

Well, it's been annoying. It just so happened to not fit like i thought it was going to. I know it's not a direct fit, but only small modifications for a good fit.
I will definitely be changing some things, but will need to think about it and look at pipes/couplings to figure out what i need. For now, it's in, but not well.

It's crooked as of now because the cold side pipe is too long, the oil cooler is not going to fit in the stock location. Plus i bent the charcoal canister frame back and it'll clear like that. Also, i'm not sure if because i bought the chinabay "direct replacement NPR intercooler", but the in/outlets are smaller than the stock Volvo intercooler. Maybe 2 compared to 2.25? I'm not sure, but the cold side, i had to ghetto rig for now, a quick run to advanced and that side works. The hot side felt tight honestly. But i was wrong.

After everything was ready for the test drive i did a pull at 40 till about 60 and all was good. I turned around, kinda excited, stomped it from a stop and supringly the hot side hose popped off the turbo...and it started backing off the intercooler. So while on the side of the road shoving this hose back onto the turbo, i can move the turbo...the compressor housing is loose to the point i could rock it left and right.

I'll wait for it to cool and tighten the clamp between the two halves. I'll also shove a silicone ring around the intercooler inlet to try and fatten it up...sigh...I should've spent the extra 100 bucks and went with the klracing 740 direct replacement...i guess lesson learned?
 
Today, I've taken a sick day, unfortunately it is raining...So i'm not able to mess with the placement of the npr right now.

But i'm excited to say, it's amazing! I love it. You can definitely feel the difference immediately. The boost comes on so much stronger, downshifting from around 30 mph and i can spin the tires if it hits just right. At a roll, the power comes in smoother and sooner. AFR's are still solid at around 11.0 at 15psi, I'm very tempted to push it up a hair, but i think i'll wait till i get the 3 inch exhaust in.

Another thing i noticed is how much louder the turbo is now. You can hear the hiss of the spool around 5 vacuum and it gets louder and louder as it makes its way up to 15psi. I don't think it's a problem? just less restrictive air, so it's easier for the turbo to do it's thing?

So overall, as of right now, the NPR is an eyesore...BUT i love it. totally worth it soley for the performance benefits. Maybe after i have time and energy to make it fit better, it will be everything i expected
 
So, I got time to mess with the intercooler placement...only because some bad things happened. I can't believe I didn't realize how close the charcoal canister bracket was to the positive battery terminal. When i bent the canister back to make room for the oil cooler to fit, it left maybe a quarter inch between that and the battery. As expected, if i would of looked beforehand, on a hard turn pedal to the floor the car shut off. Thinking i blew off a charge hose, i put it in neutral while rolling and tried to crank the car. No power, confused and coming to a stop, I see smoke coming from under the hood. Run out and pop the hood and the charcoal canister is on fire. Thankfully i was able to blow it out, bend the bracket away just enough to not ground the battery, stuck a piece of cardboard inbetween the two and miraculously made it home, 30 miles away. With some burnt up wires and a huge vacuum leak...

It melted the insulation on the negative terminal all the way to the body. I thought that was pretty crazy, also that nothing else in the system shorted out, no computer issues or anything like that.

Now, obviously i can't drive it till it gets fixed, so off to the junkyard the next morning and grabbed a factory ground wire and another charcoal canister without a huge hole in it. Then found an old positive terminal clamp my brother gave me when he moved his battery to the trunk. This also gave me the time and energy to try and adjust the intercooler.

I was able to push the cold side pipe a little farther into the 90 at the intake and get it to straighten just a tad. I found some old chunks of rubber I epoxied to the bottom to push it a little higher. The radiator clamps now sit in place and hold the rad like they should. The transmission cooler, I had to bend the lines about a half inch so the npr could scoot to the left and give room for my new oil cooler location.

Ha. luckily the fire from earlier burned a hole thru the CC bracket and i was able to bolt the top of the oil cooler to it and zip tie the bottom half to the top of the splash guard.

I turned the CC bracket 90 degrees or so and now it sits about 2 inches away from the battery. A tie down of some sort will happen shortly so this nonsense doesn't happen again.

Not much of an update, but I FINALLY FIXED THE RICH STUMBLE AND RANDOM MISFIRE!! After all this time it was the fuel ecu...swapped in the 9xx turbo ecu I bought off a member on here and immediately mis is gone. Car has so much more umph off the line. Gas mileage is honestly probably a little better too. Its been about 300 miles, so I think its safe to say its gone for good! Now time to look into chip options for the 9xx ecu.

Another note, I replaced and tightened the power steering belt and now it doesn't squeal while turning! Progress!

But always a few steps forward and you get kicked back down...

It's been a while since I've updated this thread. I'll start by saying I had another fun car to drive if the Volvo were to develop a problem...

It did, on the way home from work one day, a mile from my house, I got into boost and there was surging and bursts of power. I nursed it home. First check was boost leaks, checked over every charge hose and connection. Eventually pressure testing it. Then thinking it was spark blowout or something similar, I went and bought some new plugs. Number 3 looks kinda dark, and they were gapped to like .035 or something way out there.

New NGK coppers gapped down to .025 and now i don't have spark on 2 cylinders...

IIRC it was cylinders 1 and 4, which means one set of signal wires going to the coil pack were not sending a signal...now with alot of turbobricks help, I managed to bring my suspects to either my solder connections or the connector to the coil pack. It was the latter.

Found a new connector at the JY of another Land Rover and it's good, but not before I cut every solder connection and switched them to crimp connections. Along with a new ignition module harness I bought from a Miata forum...

So now it's running!

I tidy up the wires and run the wire loom along the firewall this time instead of along the strut brace. Thinking I'm good to go, I eagerly jump in to take it for a spin. Return 5 minutes later with problem going into boost. I am unable to make any kind of boost without the power being sucked out and the AFRs fall sub 10. Luckily I have been off the last week for "vacation".

During this escapade of testing and trying to figure things out, I ripped two of the spark plug crimp connections off the wires...so I "crimped" them back on with pliers. Thinking this, for sure, was my boost issue I bought some new plug wires. No dice. Very confused, and honestly kinda upset that it's been 6 weeks and I haven't been able to drive this thing. Was even considering completely reverting to the old ignition set up.

Standing outside one night, just looking at the engine bay. Girlfriend laughing at me....I see the problem. So obvious and I'm still pissed that I didn't RECHECK after all this time.

I guess I missed the tightening step while checking all the charge hoses...then never gave it a second thought, because I "knew" it was the plug wires...sigh.

Now that it finally runs right, I decide to take it apart, hopefully for the last time for at least 3k miles...
I made a wooden, sprayed with a rubberized paint, spacer to go under the NPR, and cut 1.5 inches off the elbow on the throttle body. It now sits like it should. It's even and straight. Now I need to makeshift some upper radiator supports, the old ones won't fit as the IC is too fat. Also take some measurements and get a silicone straight coupling for the cold side charge pipe.

Hopefully these pictures work...imgur doesn't use their website anymore and forces you to use the app. I can't find the right url on the app, so I'm trying it directly off TB.

Long time no post. Decided to finally up the boost from 14lbs to 18-20. So had to order a fuel chip for the 954 ecu from Sbabbs. It came and I promptly installed it, filled up with a fresh tank of 93 and started putting miles on it. Around 150 miles in, I tried to raise the boost. Cranked the MBC all the way down and it still wouldn't boost more than 13psi.

Took it apart and apparemtly the ball was wedged in the spring...so with that taken care of I put it back on and boost rose past 20 and blew off a charge pipe. So I decided that this pipe had to go.

Not only is it to big for the NPR but it's completely rubber and squished in the circled area from being crooked.

Someone has a good writeup on here about this I found after I made this...but it's a 940 cold side pipe cut and flared (I didn't have a bead roller, and scuffed with sandpaper also read that it helps with pipe blowoff) cut the bug ass rubber pipe to connect it to IC and done.

I also read on a miata forum that hairspray can be used to help with blowing charge pipes off, so I used some of my children's. Looks a lot better IMO and SHOULD hold the pressure.

Cold side pipe is next, it's not terrible but I want to get rid of the cheap 2 ply silicone coupler I have.

Had one good pull at 17psi and it lit the rear tires up, so I didn't go anywhere but no bad noises and AFRs were in the low 11s, so I should have a couple more psi to give her. Rear tires are soon.

Also I didn't mention my original radiator started leaking...out the bottom right corner due to rust...luckily I found an 80s 240 that had the same one. So snagged that and leak solved and now to get my old one repaired hopefully.

Also changed my cam cover gasket finally with a fel-pro one which is suprisingly thick and sealed nicely. Replaced the back cam plug and now no more oil leaks.

One of my ebay stainless coolant turbo lines rubbed on the motor mount and was ripped open. Dripping coolant everywhere. Stock hard line took its place...

Overall has been running great. A trip to Tennessee is planned for Thanksgiving. So heater core and apparently now the blower motor have to be done before then. My brother had a spare new heater core and Hopefully can source a blower motor this week and can do it next weekend.

Did the cold side this morning. It's like volvo wanted you to put the Npr in place of the stock IC. if you cut the stock big rubber hot side pipe basically in half you get a 45 coupler for the hot side and the other end is a 2.75-2.5 inch reducer that fits the Npr and cold side 740 piping very nicely.

I had to trim a little off the metal cold side pipe but flared and scuffed the end and it is sitting better than it ever has. I'm really happy how they came out. I also had extra hose clamps I found in my stash so I double clamped some spots, figured it couldn't hurt.

Now ready for 20 psi.

Boost is fluctuating a little bit...from 16-19. More like a spike then drops and raises by red line. Feels fast, but after reading some older threads I think I will loosen the WGA till stock pressure is 6-7lbs with no spike (Hopefully). Then introduce the MBC and crank it down to 18, maybe 20. I have only heard some ping when over boosting past 20...so to keep it below should be safe.
 
Drove a lot today, did pretty well but had some fluttering sounds happening under part throttle while in boost. Possibly compressor surge? Or maybe the cbv leaking? Not sure, but it goes away when full throttle. Afterwards i popped the hood and retightened most of the charge pipe connections and I loosened the WGA arm 2 turns, in hopes to fix the spike and rising issue. We will see how it is in the next few days.

Since I'm pretty sure I'm on the edge of these injectors limits at 3 bar, I ordered a 3.8 bar dodge fpr from ebay. Should be here within the week and I'll have all 391cc these injectors are supposed to do.
 
I think it's going to get the straight housing I bought way back when. It's already drilled to fit the 90 manifold and I also ported it quite a bit along with the wastegate hole.

I need to borrow your welder and get to it...
 
Come pick up the welder anytime. We really need to get a move on before it gets cold. Here's to page 4 and getting some progress on it.

I think I'm down to pull the sedan to the front yard. You can strip the brakes and whatever else you might want. Wish you were down to whip some lights out and work after the kids go to sleep. That's when I could get the most progress done. I know this is the busiest time of year too, though..
 
My heater core failed at the end of last winter, and with that I bypassed and ran until I could/wanted to change it. Which I have chosen to do now, after a couple of sub-freezing mornings, I'm ready to have heat again. It rained all day yesterday, I started at 8 this morning and made it till about 10 and I had access to the heater core door when I realized I didn't have a 7mm wrench of any kind.

Drilled the rivet off the air distribution box and pulled that off, and found $2.17 in the ducts. Looks like working on these really does pay off...

Took a break, went by my brothers to borrow a 7mm wrench...came back and found it very aggravating getting the 11 bolts off the door. Got the old one out around noon and rigged up a homemade pressure tester and immediately found the leak, spraying me in the face. Lower corner where it looks pretty crusty.

Putting the new one in was easier, got 10 out of 11 bolts back on...along with the foam filler that is glued to the top. So many wires in the way and have been moved out of there natural spot so putting all the trim pieces back is annoying. But I'd say about 50% of the dash is back and it starts pouring.

Looks like I'm probably gonna get pushed into tomorrow by the rain. Which is fine by me, only can take so much frustration for one day.

Sad thing is, after this is done, I have to figure out why my blower motor won't turn on now, after so many months of no use. I'm hoping I can remove and hopefully get it spinning again. If not, I guess a replacement is needed...2 weeks before the trip to Tennessee!!

After completing the heater core, I rode for a week with just the faint draft of heat coming from the vents as I drove. It was glorious. I left the under paneling off for the time, to have access the blower motor.

I picked up a VDO PM131 from my local auto zone, I posted a thread and was promptly given advice to buy this fan. $32.99, a 2 year warrenty, and a literal direct replacement to the stock fan. Only issue is the plastic covering leaves a gap where the wire runs up behind the heater box. Some duct tape and it should be fine living behind the under panel. The harness plugs in to the stock volvo connector

Along with the LED dash light coversion, this also was one of the best 30 minutes spent on the car

When reinstalling the ecu I noticed thsee brown wires leading to what looks like an ecu connector...I'm positive I didn't rup it out during any of this, it's obvious the harness has been opened up. Probably by me a while back? Car runs fine and no issues, what is this?

With only 3 days till my family trip, I tried to button up some small things that could potentially ruin the trip...like the leaking soft line from the trans cooler. Reseting the rubber hoses and retightening hose clamps fixed that. Topped off the trans fluid.

Finally decided to brace the radiator, just drilling a new hole to move it forward an inch and it fits. I need to grab another bracket soon, I seem to have lost it.

And the finished engine bay for the time being, I did have a 3.8bar dodge fpr installed, but just put the 3 bar back on and lowered the boost for the road trip. I'm trying my hardest to not have any problems.

Wasn't sure if TB would let me post more than 5 pics so double post it is.

Preparing for the trip, I detailed the dash and interior pretty decently. I will finish it up tomorrow with a vacuuming.

I haven't shown any love to the interior in this thread, well the seats are trash, completely blown out leather. The dash is cracked is several places, and the carpets show the years of young children in the back seats.

She cleans up pretty well.

New rear tires and clean car. I can't wait for the trip.

Looking good. Good luck on the trip, hopefully no surprises. I’d load the trunk with everything you can just incase you need to do a quick fix.
